Lost Foam casting is a relatively new casting process that combines elements of investment casting and sand casting. The pattern is made of foam rather than wax in this type of evaporative pattern casting. As with investment casting, the foam design is coated in refractory material, but the 'shell' is then surrounded by compacted un-bonded sand for further strength. The foam design vaporises on contact when molten metal is poured into the shell. Lost Foam Casting Process :-
- Expanded Polystyrene is used to create a foam design (2.5 percent Polystyrene, 97.5 percent air). Closed-die moulding, machining, or assembly from several pieces can all be used to create this. Risers and gates are already in place at this point.
- A cluster is formed by glueing together many finished patterns (including the gating system).
- The cluster is dipped in a permeable refractory slurry to coat it. The refractory coating hardens around the foam pattern after it dries. Depending on the surface finish required, several refractory coatings might be employed.
- The cluster is then placed in a foundry flask or box, which is subsequently surrounded by loose, un-bonded sand and vibrated to promote compaction.
- After that, molten metal is poured into the mould. Metal fills the hole produced by the vaporisation of the foam pattern within the refractory shell.
- The sand and shell are broken away, the risers and gates are removed, and the completed casting remains after cooling and solidification.
- After that, the cast product or component can be polished, treated, or machined in the same way as any other casting.a
